
Why Your Infrared Heaters Keep Failing at the Wires
Here is the annoying truth about standard infrared heaters: they almost always die at the connection point. If you’re running a splash-proof (IPX4) setup, you aren’t just fighting water. You’re fighting a nasty mix of moisture and extreme heat. Most of the cheap heaters you find off the shelf just use a bit of glue or some shrink wrap to hold things together. In a real industrial setting, that stuff just bakes. It cracks. It shrinks. And once that seal gives way? Water hits the live lead, andboom—you’ve got a short circuit.
The heat does the damage first
I see this all the time with low-grade OEM builds. The lead-wire goes into the quartz tube or the housing through a sealant. If that sealant can’t handle the heat of the lamp, it basically dies. It gets brittle and flaky. When it cracks, it creates a tiny path—like a straw—that sucks water right in. That moisture sits there against the wire insulation and eats away at the PVC or silicone coating. The weird part is that the filament is usually fine. You aren’t losing the heating element; you’re just losing the electrical connection that powers it.
Doing it the right way
We decided to stop “plugging holes” and actually fix the problem. We use high-temp potting compounds that move and breathe with the heater body. It’s all about the expansion. When the heater ramps up to 500°C+, the seal expands right along with the hardware. It doesn’t pull away from the wire or leave a gap. Plus, we use fluorine-based or high-grade silicone jackets for the wires. They don’t melt or smell like burning plastic when the infrared radiation starts hitting them hard. It just works.
The catch
There is a trade-off, though. Making a unit this tough makes it a bit of a tank, which means it’s a pain to repair in the field. You can’t just strip a wire and solder it back together if you mess up the install. If you do, you’ll probably have to replace the whole unit to keep that IPX4 rating. So, do your technicians a favor: make sure they wire it up right the first time.
